There are 2 situations in your narrative. I'll comment on each, starting with the FEIE.
You may not have to print and mail. A lot of people with a foreign address successfully efile a return containing the FEIE. Or did you exclude all of your income and thus have a zero-income return due to all of your income being excluded? If so, a common suggestion for a zero-income return in this forum is to add $1 in interest income as a workaround, then it should let you efile. Is that your situation?
As for the card situation, are you using a US credit card with a US billing address (required), and having a Visa, Mastercard, American Express, or Discover logo?
